How sublimation works and what it requires

Dye sublimation prints a design onto transfer paper with special inks, then heat and pressure turn the ink to gas which bonds into the polymer of the substrate.

Because the dye becomes part of the material rather than sitting on top, there is no hand feel, no cracking and no fading from washing. It is the most durable decoration method available.

The constraint is absolute: it only works on polyester or polymer-coated surfaces, and only on light colours. Cotton will not take it, and dark substrates cannot because the dye is translucent.

The cost components

Ink and transfer paper are the consumables and both are modest per unit. A standard mug transfer costs pennies in materials.

The blank is usually the largest cost: a sublimation-ready mug, a polyester garment, a coated aluminium panel. These carry a premium over uncoated equivalents.

Then press time and labour. A mug press takes several minutes per unit and cannot be batched the way a flat press can, which makes labour a substantial share of the cost on small items produced individually.

The colour management problem

Sublimation colours shift substantially between the printed transfer and the finished product. The transfer looks dull and wrong; the sublimated result is vivid.

Which means judging colour from the transfer is impossible, and the workflow depends on an ICC profile matched to the ink, paper, press settings and substrate.

Changing any of those invalidates the profile. Operations that switch paper or substrate and find their colours have shifted are usually running a profile built for the previous combination, and the fix is a new profile rather than adjusting the artwork.

Time, temperature and pressure

Each substrate has its own combination and getting it wrong produces predictable failures. Under-pressed gives faint washed-out colour. Over-pressed gives scorching, yellowing on polyester and ghosting where the transfer shifted.

Ghosting is the most common defect and comes from movement between the paper and the substrate as the press opens. Taping the transfer down eliminates most of it.

The settings that work should be recorded per substrate and followed rather than adjusted by feel. Operations that keep a settings card by the press have consistent output; those that rely on memory produce variation that shows up as returns.

What it is good for

All-over prints on polyester garments, where no other method can achieve edge-to-edge coverage with no hand feel.

Hard goods: mugs, phone cases, coasters, metal prints, mouse mats. The coated blanks market is large and the results are excellent.

It is unsuitable for cotton, for dark garments and for anything where the substrate cannot be sourced pre-coated. Which means the method frequently determines the product range rather than the other way round, and businesses built on sublimation tend to sell what sublimates rather than choosing products and then choosing a method.

The failure rate deserves a line in the cost model, because sublimation has one and it is higher than most methods. A mug pressed slightly off, a transfer that shifted, a garment with a crease pressed into it: each is a scrapped blank plus the ink, the paper and the press time. On low-value items with expensive blanks that scrap rate can be several percent of the cost, and it is worth measuring rather than absorbing, since most of it comes from two or three identifiable causes.
